Q: How accurate are the sizes of the resulting holes - for example, is the 127mm saw really 127mm?

I used a cheap (plastic) calipers to verify the width markings stamped on the saws. They appear to be accurate for the average wood-worker, though I don't think they are accurate enough for a machinist (who needs accuracy to 1/1000 of an inch).

Q: Will this cut 1/8" thick aluminum?

I've used it on 1/4" steel so you should be good. I had to rock back and forth/side to side a bit but it did the job. Keep a eye on how hot it gets don't want to warp your aluminum.

Q: will these make a nice hole in thin aluminum hood?

Yes, they will. You can use lubricant and don't force the bit. They will burn and get dull if overheated.
